If the costume can be loose you can work on a mock up of your son instead of an actual lifecast. Since you are likely to start this soon and he may grow a bit between now and next October depending on how old he is, You won't want a super precise approach like you would for a make up prosthetic.
Carving large pieces of styrofoam into the aproximate shapes required or making paper mache or wood & chicken wire forms as a starting place may work depending on the look you are going for. Most likely you'll want to sculpt and cast the thing in sections as a matter of practicality anyway.
It is easier, less expensive, and lighter weight to sculpt on top of an armature, but the armature doesn't have to be precise, just fairly accurate. If your son is old enough to help, working together on this for months on end could be a fantastic bonding experience.
